The rocket engine that carried every Saturn V off its launch pad nearly tore itself apart in testing, its flame flickering into a vibration that could burn through three inches of stainless steel in milliseconds. Saverio "Sonny" Morea, the NASA engineer who led the team that solved that problem and later built the vehicle that carried astronauts across the Moon, died July 6, 2026, in Huntsville, Alabama, according to an obituary published by Valhalla Funeral Home & Memory Gardens. He was 94.
He was born January 23, 1932, in Queens, New York, to Italian immigrants Domenico and Grace Morea. As a boy he built model airplanes, and at fourteen and a half he joined the Civil Air Patrol's New York wing, taking his first flight in a PA-19 out of Mitchell Field on Long Island. He worked as a construction laborer every other Saturday to pay for flying lessons on the alternating weeks, soloing at sixteen and earning his private pilot's license at seventeen in 1949, while still a student at Brooklyn Technical High School.
Morea graduated Brooklyn Tech in February 1950 having completed its Aeronautical Engineering curriculum, then earned a mechanical engineering degree from the City College of New York in 1954 through its Army ROTC program. He liked to note that Colin Powell came through the same program two years behind him: "I always say that I take credit for everything he knows about the military since I was two years ahead of him in the program. I never met the man, by the way." After a year designing wind tunnel hardware for North American Aviation's Navaho missile program, he was called to active duty and, on June 10, 1955, arrived in Huntsville, Alabama, assigned to the Army guided missile group led by Wernher von Braun.
Promoted to first lieutenant in his second year by General John B. Medaris, Morea spent his Army assignment in missile guidance and control before returning to civilian status in 1957 and switching to his preferred field, rocket propulsion. He worked on the S-3D engine for the Army's Jupiter missile, then served as project engineer on the H-1 engine that powered the Saturn I and IB boosters. In July 1960 he became a charter member of NASA's Marshall Space Flight Center when the von Braun team transferred from the Army to the newly formed civilian space agency.
NASA named him project manager of the F-1 engine, the largest and most powerful liquid-fuel rocket engine ever flown, on a program with a run-out budget approaching $1 billion. For roughly four years its biggest obstacle was combustion instability. "It was a disaster because once we had that instability, it would burn through the thrust chamber in milliseconds," Morea said, according to NASA. His team, drawing combustion specialists from Princeton University and NASA's Lewis Research Center, spent roughly $40 million and hundreds of test firings developing copper baffles that broke the engine's combustion into stable zones. To prove the fix, engineers detonated small explosive charges inside a firing engine to deliberately trigger instability. "And lo and behold, that's what happened," Morea recalled. "The baffles seemed to solve the problem." From 1967 to 1973, 65 F-1 engines powered thirteen Saturn V rockets without a combustion instability failure.
When the F-1 was cleared for crewed flight, Morea moved to rescue the J-2 upper stage engine, which had suffered a double failure during an early Apollo test flight. Investigators traced the fault to an auxiliary ignition line that vibrated until it cracked. Morea spent about two and a half years overseeing the fix before the J-2 was cleared to send astronauts toward the Moon.
Von Braun then asked him to manage a project outside anything he had done before: a car for the Moon. Morea protested that he knew propulsion, not automobiles. Von Braun's deputy called back the next day with an answer Morea repeated for years afterward: anyone who could solve a billion dollar engine program could surely solve one that cost $40,000. "You do not say no to Dr. von Braun," Morea said. "He selected me to do this. He wanted me to do it, so I did it." Working with Boeing and General Motors, his team designed, built and qualified the Lunar Roving Vehicle in seventeen and a half months, a vehicle that had to weigh no more than 450 pounds, carry nearly three times its own weight, and fold into a box four feet on a side for the trip down.
The LRV made its debut on Apollo 15 in July 1971 at the Hadley-Apennine landing site, carrying commander David Scott and lunar module pilot James Irwin across the lunar surface, after its front-wheel steering failed on the first drive and, unexplained, began working again the next day. Scott radioed capcom Joe Allen a theory: "You know what I bet you did last night, Joe? You let some of those Marshall guys come up here and fix it, didn't you?" Smithsonian magazine reported. The rover also carried astronauts on Apollo 16 and 17. For his work on the F-1 and the LRV, NASA awarded Morea its Exceptional Service Medal twice, in 1969 and 1971.
Morea went on to serve about twelve years as Assistant Director of Marshall's Structures and Propulsion Laboratory and more than two years as Director of its Research and Technology Office, retiring from NASA in November 1990 after 35 years. He then became a docent at the U.S. Space & Rocket Center in Huntsville, telling visitors the stories of the engineers, astronauts and technology behind Apollo. On August 27, 2016, he was inducted into the Alabama Aviation Hall of Fame, an honor reported by Alabama News Center.
Flying remained a constant. Morea logged more than 7,000 hours in the air, more than 3,600 of them as a flight instructor, and personally taught more than 100 students, several of whom went on to earn their own pilot certificates. He owned and flew a Cessna 210 for more than thirty years, often taking his family along. He also served in leadership roles with the Huntsville Opera Theater and the Huntsville Community Concert Association, and sang for years in the choir at Holy Spirit Catholic Church alongside his wife, Angela.
Morea married Angela Fiore in 1954. She preceded him in death after more than 70 years of marriage. He is survived by their four children, Gail, Lorraine, Domenic and Patricia, along with grandchildren and great-grandchildren.
Three Lunar Roving Vehicles remain parked on the Moon today, at Hadley-Apennine, Descartes and Taurus-Littrow, each one built to Morea's seventeen and a half month deadline. The F-1 engines his team rescued from combustion instability are on display at the U.S. Space & Rocket Center and the other museums that house surviving Saturn V rockets, and the copper baffle his engineers devised remains a textbook answer to a problem that once threatened to keep the Apollo program grounded. What he built after retirement endures too, in the more than one hundred pilots he trained and the visitors he guided through Huntsville's rocket park for a quarter century, explaining in his own words how a small team with slide rules and borrowed test stands sent men to the Moon and brought them home.
